The process starts with raw steel wire. Manufacturers receive wire in large rolls. Using precision machinery, they shape this wire into coils with specific heights and tensions. Different coil types (Bonnell, pocketed, continuous) require different shaping.

Stage 2: Pocket or Connection Assembly

For pocketed coils, each individual coil gets placed into a fabric pocket. These pockets are sewn together in rows, then connected. For Bonnell or continuous coils, the coils are already connected, so they move to the next stage.

Stage 3: Spring Core Testing

Before moving forward, manufacturers test the complete spring core. They perform durability tests including 100,000-cycle compression tests. These tests ensure springs won’t fail during normal use.

Stage 4: Foam and Comfort Layers

Next, manufacturers add foam layers on top of springs. These layers provide comfort and pressure relief. Common materials include:

  • Memory foam for pressure relief and contouring
  • Gel-infused foam for cooling properties
  • High-resilience foam for durability

The thickness and type of foam layers significantly impact comfort and price.

Stage 5: Quilting and Comfort Cover Attachment

The cover fabric and comfort layers are quilted together. This prevents shifting and keeps materials in place. Advanced quilting machines create patterns that add aesthetic appeal while improving durability.

Stage 6: Final Assembly and Quality Checks

All layers are assembled together: springs, foam, cover, and edge support. Workers inspect seams, check for defects, and ensure everything is properly aligned.
